My Lean Six Sigma Green Belt certification taught me DMAIC. Define. Measure. Analyse. Improve. Control. A rigorous, data-driven framework for solving operational problems at the root. Brilliant in theory. Here's what I actually see in manufacturing plants: Most teams live permanently in the Improve phase. They see a problem. They think they know what's causing it. They implement a fix. No baseline data. No root cause verification. No control plan. Three weeks later the problem is back. Sometimes worse. The DMAIC framework exists for exactly this reason. You cannot improve what you haven't measured. You cannot fix a root cause you haven't confirmed. You cannot sustain a change you haven't controlled. At one plant I worked with, a machine was consistently underperforming on Monday mornings. The team's immediate fix: retrain the Monday shift operator. What the data actually showed: a lubrication maintenance gap during weekend shutdown that no SOP covered. Different root cause. Different fix. Permanent solution. That's what the Measure and Analyse phases do. They stop you from solving the wrong problem confidently. But here's the nuance the certification doesn't always teach: You don't need a 6-month DMAIC project for every problem. What you need is the discipline to diagnose before you prescribe. Two weeks of structured observation beats six months of fixing the wrong thing. PDCA is not complete without ACT. Too often, organizations stop after “Check.” They measure results, discuss them in meetings, and then move on to the next issue. But this is where continuous improvement often fails. The real value of the PDCA cycle lies in the last step: 👉 ACT (or ADJUST). This is where we standardize successful improvements or adjust our approach based on what we have learned. Every cycle should make the process stronger than before. This is the true spirit of Kaizen: ✔️ Learn from every experiment. ✔️ Improve every standard. ✔️ Never waste a lesson. One of the most powerful ways to capture this learning is through an A3 Report. An A3 is much more than a document. It tells the story of the problem, the root cause analysis, the countermeasures, the PDCA journey, and the final learning. It creates transparency, aligns teams, and preserves knowledge for future improvements. Remember: 🔄 Plan gives direction. ⚙️ Do creates experience. 📊 Check generates facts. 🚀 Act transforms learning into a better standard. Without Act, there is no standardization. Without standardization, there is no Kaizen. Without Kaizen, there is no Lean. Continuous improvement is not about completing the PDCA cycle. It is about starting the next one with a better standard than before.

Last week, a colleague walked up to me and said, “I’ve heard of Lean Six Sigma, but I honestly don’t know what it really is… or how it can help me.” I smiled and asked him one simple question: “Have you ever opened a cupboard at home and felt frustrated searching for something?” He laughed. “Every single day.” That was my opening. I told him Lean Six Sigma isn’t only about factories, processes, or big corporate projects. One of its simplest and most powerful tools — 5S — can transform even a kitchen cupboard. We walked through it together: Sort → Remove what you don’t need Set in Order → Give every item a clear place Shine → Clean thoroughly so problems become visible Standardize → Make the system consistent with labels and rules Sustain → Build the daily habit of putting things back Within minutes he could already picture his own messy spice cupboard becoming neat, fast, and stress-free. Then I asked him: “If this simple method can save you time and frustration at home… imagine what it can do in your daily work — fewer searches, fewer mistakes, less rework, and more focus on what actually matters.” That’s the real power of Lean Six Sigma. It starts with small, practical improvements and scales all the way to organizational excellence. You don’t need a big project to begin. You just need to start with one cupboard… or one process. Lean vs. Six Sigma: What's the Actual Difference? 🤔 A lot of people use "Lean Six Sigma" as one phrase, but Lean and Six Sigma are actually two different philosophies that just happen to work really well together. Here's the simple breakdown: 🏃 Lean is about SPEED and WASTE Lean asks: "Is this step necessary?" It focuses on eliminating anything that doesn't add value for the customer — excess waiting, unnecessary movement, overproduction, defects. The goal is a faster, leaner process with less waste. Think: Value Stream Mapping, 5S, Kanban. 🎯 Six Sigma is about VARIATION and DEFECTS Six Sigma asks: "Why is this inconsistent?" It's a statistical, data-driven approach focused on reducing variation so a process performs predictably and within specification. The goal is fewer defects and tighter control. Think: DMAIC, Control Charts, Cpk, FMEA. The simplest way I think about it: 🔹 Lean = make the process faster and cut the waste 🔹 Six Sigma = make the process more consistent and reduce defects They complement each other perfectly — a process can be fast (Lean) but still unreliable, or reliable (Six Sigma) but slow and clunky. Combining both gives you a process that's efficient AND consistent, which is exactly why "Lean Six Sigma" as a combined methodology has become so widely used in manufacturing, healthcare, and even banking/services. I got to apply this exact combination in a recent project reducing defects in door manufacturing — using Lean tools to map the value stream and Six Sigma's DMAIC to statistically validate improvements. Seeing both philosophies work together on a real process really solidified the difference for me. 📊 Control Chart: A Powerful Lean Six Sigma Tool for Process Stability: In Lean Six Sigma, improving a process is not only about finding problems—it is also about making sure the process remains stable over time. That’s where the **Control Chart** becomes an important tool.
