  • 𝗚𝗲𝘁𝘁𝗶𝗻𝗴 𝗠𝗼𝗿𝗲 𝗳𝗿𝗼𝗺 𝗙𝗶𝗿𝗲𝗱 𝗛𝗲𝗮𝘁𝗲𝗿 𝗔𝗶𝗿 𝗣𝗿𝗲𝗵𝗲𝗮𝘁𝗲𝗿𝘀 Air preheaters can unlock 8–10% efficiency gains on a fired heater, but common design and operating issues often eat into that value. Here are some of the most common challenges and what to do about them: 𝗔𝗣𝗛 𝗘𝘅𝗰𝗵𝗮𝗻𝗴𝗲𝗿 𝗗𝗲𝘀𝗶𝗴𝗻 𝗜𝘀𝘀𝘂𝗲𝘀 👉 Cold end corrosion (often from underestimated sulfur)    ✅ Account for total sulfur in the fuel, not just H₂S    ✅ Design APHs so the cold end is removable 𝗔𝗣𝗛 𝗦𝘆𝘀𝘁𝗲𝗺 𝗗𝗲𝘀𝗶𝗴𝗻 𝗜𝘀𝘀𝘂𝗲𝘀 👉 Poor combustion air temperature uniformity    ✅ Ensure proper mixing after cold air bypass (CAB) injection    ✅ Don’t split hot air duct too early after the CAB    ✅ Install air pressure taps on burners to diagnose & balance air distribution    ✅ Locate natural draft doors so airflow is the same direction as when APH is in service 👉 Poor air flow distribution at the APH inlet    ✅ Design ducting so air isn’t forced to one side of APH inlet 👉 Lack of temperature measurement & visibility    ✅ Measure air temperatures:       → ambient       → at the APH inlet (if attemperator or hot air recycle is included)       → before the CAB       → as far downstream as possible after the CAB    ✅ Measure flue gas temperatures:       → at the radiant floor & exit       → at the convection exit       → at the SCR inlet (if applicable)       → at the APH inlet       → after the ID fan (not just after APH)       → at the stack       → APH cold end plates    ✅ Add view ports to enable visual inspection and IR scans    ✅ Monitor system hydraulics to identify flue gas recirculation & ID fan overload 𝗔𝗣𝗛 𝗢𝗽𝗲𝗿𝗮𝘁𝗶𝗼𝗻𝗮𝗹 𝗜𝘀𝘀𝘂𝗲𝘀 👉 Corrosion from inadequate APH isolation    ✅ Stack damper ΔP can cause flue gas to recirculate through the APH, causing acid condensation 👉 Opening stack damper when ID fan is limited    ✅ Can increase recirculation and overload the ID fan 👉 Ammonium bisulfate fouling (SCR systems)    ✅ Optimize NH₃ injection—use only what’s needed Bottom line Most APH losses come from fixable design & operating gaps.
